High-Precision Modular Process Skids & Heavy Skid Structural Frames for Mega Gas Processing Facility in Abu Dhabi, UAE

Fully integrated mechanical, piping, and vessel structures in-shop, enabling rapid flanged hookups and reducing on-site tie-in connections by over 80%.

PROJECT OVERVIEW

Project Overview

Located in the desert hinterland of Abu Dhabi (Habshan/Ruwais energy corridor), this critical upstream gas processing facility demanded rapid expansion under unforgiving conditions. In the Middle Eastern desert, remote on-site fabrication faces extreme ambient heat exceeding +52°C, choking sandstorms, and exorbitant field labor and logistics costs. To compress the construction schedule and ensure absolute plant reliability, the EPC client adopted a comprehensive "Plug-and-Play" modularization strategy, requiring dozens of heavy process skids integrating high-pressure piping manifolds, ASME Section VIII separation vessels, shell-and-tube heat exchangers, and high-rigidity structural steel baseframes. The project had to strictly adhere to ADNOC specifications, ASME B31.3, AWS D1.1, and ISO 12944 C5-I/C5-M marine-desert corrosion standards.

Any structural deflection or flange angular misalignment on these compact, high-density skids would result in severe pipeline strain and field assembly failure. Shijie Heavy Industry fabricated and integrated the heavy structural steel skid bases and process piping modules with extreme dimensional accuracy. Utilizing 3D automated laser scanning, finite-element dynamic lifting simulations, robotic submerged arc welding, and automated heat-treatment procedures, Shijie achieved 100% first-pass NDT (UT/RT) compliance and structural flatness tolerances within ±1.0 mm across the entire 18-meter skid length. The prefabricated modules were delivered ready for immediate hookup, eliminating over 45 days of hazardous desert field work and setting a benchmark for modular oil & gas engineering.

THE CHALLENGE

Multi-point heavy lifting and rough transport over desert roads induce skid twisting, causing pipe flange stress cracking.

SJ ENGINEERED SOLUTION

Utilized 3D FEA multi-point lifting dynamic modeling; installed temporary rigid stiffening cross-braces and diagonal truss supports, limiting deflections within L/1000.

THE CHALLENGE

High-density spatial piping within compact skid frames creates severe geometric interference and flange misalignment.

SJ ENGINEERED SOLUTION

Executed full-scale 3D CAD/Tekla model clash detection combined with shop laser tracker pre-checks, ensuring nozzle centerlines and bolt-hole orientations matched drawings within ± 0.8mm.

THE CHALLENGE

Hostile desert environment (+50°C sun and sandstorms) turns open-field welding into a high-risk failure operation.

SJ ENGINEERED SOLUTION

Shifted 95% of fabrication, testing, and hydro-testing to Shijie's climate-controlled manufacturing bays; shipped pre-commissioned, inert-gas-purged modular units ready for bolt-up.

CLIENT VOICE

Executing upstream gas processing facilities deep in the Abu Dhabi desert leaves zero room for trial and error. Between blistering +50°C summer heat, remote logistics, and relentless dust storms, conducting structural welding and pipe fabrication in the field is a logistics nightmare and a major HSE risk. We required fully integrated, heavy-duty process skids built to unforgiving ADNOC engineering specifications, where any structural sag could permanently damage millions of dollars worth of ASME vessels and precision piping.

Shijie Heavy Industry proved to be the quintessential modular fabrication partner. Their structural skid baseframes arrived with surgical geometric precision—flatness tolerances were held within ±1.0 mm across the entire length. When our mobile cranes lowered these massive 80-ton modules onto our desert foundation pads, every single tie-in flange lined up with absolute perfection. Not a single field modification, cut, or re-weld was needed. Their 100% first-pass UT/RT weld records and impeccable C5-M coating finishes cleared ADNOC third-party audits immediately. Shijie eliminated 45 days of brutal desert labor for us. They are a world-class powerhouse in modular oil & gas steel engineering.
